Exhaust issues - AGAIN - pulling my hair out now !

2001 3.0 Elite - Had O/S cat replaced a couple of months back , the rest of the system (cat back) is not Genuine Vaux.

Since then its been back 4 times already , and now its blowing again !

As well as the noise it seems slower on pick up and fuel consumption appears to have increased !

Any ideas why a place that I trust and has never let me down keeps failing to cure it ?

Any solutions ?

HELP - GOING MAD !!!!!

Is it worth considering letting "Powerflow" make a custom stainless cat-back system ?  Quoting £380ish

I have a gen Vaux backbox in very good condition going cheap if you want it...from a pre facelift but I believe I'm right in saying only the mid boxes were different for facelift...

Is the cat back exhaust a new fit?

Have they cleaned the cat to centre section joints well with emery and then applied a very thin smear of jointing compound to seal it?

Mid boxes are the same, back box is different

I can't get my cat to mid box joints to seal either, i have tried cleaning and applying a sealing compound, only lasts 5 mins.
Is there a gauze gasket like that fitted to the front pipes to manifold that can be fitted??

No, there isn't

As said, I take time with a round file to get the cat section realy clean and smooth....and then the thinnest of wipes with jointing compound and tighten.....evenly!

Trust me i have :(
The sealent i use is Aero grade Red RTV which can withstand extremly high temp and stay flexible.

I had the same problem till last thursday..the pressure on the cats are

really high..

if genuine cats are not used or differ in diameter  (if cats are not used)

or not properly welded you will end up same..

I sorted on the 3 rd trial with another advised shop , special made

silencers (not cats) with same diameter and a good welding work..

ps: normal arc welding is dangerous on the car I think ( after 1 st trial

sunroof start behave abnormally) and dont give good results

the second shop used oxy-acetylene welding to melt the necessary

material but this was harder as I understand..

So basically there is no sound cure as others seem to be in the same boat ?

My exhaust guy knows his stuff and is stumped why they dont stay tightly sealed for long.

[size=16]Funny though - the "new" genuine cat is a different shape to the other ??

1 is oval , the new is round and sits lower too .......

This has been an issue from day 1 and to be honest I'm getting to the point of selling - got the Meg for a quiet life after the last car (decided to act my age) LOL - but this is as bad and the WRONG sort of noise.

Great looker , private plates - sounds like a TANK !

the new geniune exhaust system is also similiar..

I think all of them pretend to be geniune ;D
